You send us your files. We check resolution (300 dpi minimum at final size), color profile (CMYK conversion if needed), and bleed setup. If something's off, we flag it and send a marked-up proof before anything hits the press. No charge for the review. We'd rather catch problems here than on a press sheet.
Puzzle face sheets print on our Heidelberg XL 106 using UV inks. 8-color capability at 400 dpi. UV inks cure instantly under ultraviolet light, which means sharper dot reproduction and colors that won't fade or rub off. We run puzzle box tops and bottoms on the same press for consistent color across every component.
Printed sheets get laminated: gloss, matte, soft-touch, or linen, depending on your spec. Then we mount the laminated sheet to heavy chipboard. Board weight and adhesion matter more than most people realize: too thin and pieces warp; wrong adhesive and the face delaminates after a few assemblies. We've dialed this in over thousands of runs.
Steel-rule dies cut each sheet into interlocking puzzle pieces. We maintain dies for standard piece counts (100 through 2,000+) and build custom dies for unique configurations. Die quality determines how cleanly pieces separate and how satisfyingly they interlock, cheap dies produce pieces that are either too loose or require forcing. Ours are built by toolmakers who understand the tolerances.
Pieces are gathered, bagged, and placed into your custom packaging: rigid box, tuck box, or polybag.
